When I turn it off and let it cool off for a few minutes, it works fine again.

I think this was happening with any document, which had print header longer than xx characters (thus outlook, e-mail formatted as HTML)

In this case we printed two pages from google maps to a CutePDF printer. Page one contained the map and page two the route.
When the PDF file was later printed to the HP 3000 printer the 49.4c02 error occured.
This test was repeated several times with the error appearing EVERY time. The original PDF file size was 373kb, another PDF created for the test was 390kb.
The error CONTINUED to occur after the printer firmware was updated to the 2007 (latest release) from the 2005 release.
The error did NOT occur if page 2 of the PDF was printed (the route directions) ... only after page 1, the page containing the map image.
The error did NOT occur if the google directions (map & route) were printed directly from the browser, by selecting the 3000 printer.
The error did NOT occur when another large (12mb) PDF file containing images of scanned pages was printed. This file was selected because the PDF was created with a different software tool.
The appears to be an incompatability between 'some' PDF documents containing big images and the HP PS driver/firmware causing a 49.4c02 service error to be displayed.
In this case the PDF printer that caused the problem was based on the GHOSTSCRIPT 8.15 PS2PDF converter.

I have a HP 4700 and a 5550 that produce the same error, both only with the "PDF' in question. Users can print to B&W no prob. print other PDF's to the colour ( that's right coloUr ) pinters with no error I don't believe size of the total document is a factor here, though both were under the 2 meg mark and both printers have 256 Mb of Mem.

I have used the PCL6 driver and I think this is the answer, also if that doesn't work try ticking print as picture under advances settings. This to just be a printer driver/software issue.
